SOFTWARE
ChocSPC
Integration between different systems is one of the major benefits of our web based applications. A perfect example of this is an SPC (Statistical Process Control) system developed for logging process control checks in a chocolate department. We call it ‘ChocSPC’.
Our Customer required a replacement to logging their SPC checks on paper charts, these were becoming untidy, cluttered and overcomplicated. With the development of the ChocSPC system we were able to organise the results of several different checks (Fat and Moisture Content, Viscosity, Yield and Fineness) into an easy to navigate system with real time results displayed on a Plasma Screen TV.
To make life even easier for the system users, all the results are collated automatically from 4 different systems. All the user has to do is select the chocolate type they are testing and press the ‘Get Results’ button. The system then does the hard work - it seamlessly retrieves the latest test results from a Rheometer (For Viscosity and Yield) an NIR machine (for Fat and Moisture) and a third Machine for measuring Fineness. To complete the picture, live production values are captured from the Plant’s SCADA system - providing a complete snap shot of the relevant process variables at this time.
Test results are then structured in a series of graphs, allowing the user to keep an eye on the process. ‘Bad’ Results – or those outside the desired operating range – are highlighted to the user. These interactive graphs allow the user to select a desired range of dates, ‘drill down’ to see more specific graphs or click on a particular result and see all the information about that check – including relevant actions to take to amend any problems.
When action is taken the user is encouraged to enter an explanation of this and any other relevant information. These comments then form the basis of a support forum. The idea of the forum is that previous results and comments can be searched, thus building a knowledge base that can be referenced in the future should any similar problems arise.

Process Reliability 
Process Reliability is a highly detailed web application that logs and displays the status and historical information of a number of different machines within a factory. The system logs any downtime or line speed changes for each machine, when the machine either stops or changes speed a record is produced and the user has to put a comment explaining the reasoning for the stoppage/change, this is either done through the web application or the Cimplicity projects on each machine.
The main focus of the application is the home page, which shows an overview for each of the machines. The page has been designed to show as much information as possible at a glance. If a user wants a more detailed information then they simply hover their cursor over the bar.
The application also has the ability to show further information/charts for both current shift and historically. There are two forums available to the user, one for downtime and one for line speed changes. These forums allow the user to expand on downtime/line speed changes detailing why they occurred and the solution if applicable.
The system also shows more detailed information from the homepage, for example the output over a period of time. Also within the pages the performance of the machines are calculated showing the: performance, availability, utilisation, along with the MAA (moving annual average) values for comparison.

The Process Reliability application is ideal for both operator and management alike as it shows a general overview and also detailed output for reports and historical/trends.

Web Reliability (MIS)
Web Reliability is a Management Information System (MIS) that tracks and calculates machine production and effectiveness. Its primary purpose is to display a detailed view on what has been produced, what percentage of that was scrap, the uptime/downtime of the machine and what the OEE for the current view is.
The application keeps records of two lines running eighteen machines between them. All of the information is logged into a database logging production, scrap, OEE, uptime, downtime and change over time. This information is then displayed graphically on screen in graphs showing either line or individual machine performance for a user specified date range. The application allows the user to view real-time information of the current status of the lines as well as historical information.
The application also contains a forum that allows users to enter reasons and explanations for any downtime or changeover; it also allows the user to reclassify any downtime/changeover period as well as splitting the duration into different categories.

This application allows users for the first time to see the overall view of the line and machines. It allows them to compare data over a long period of time to see any trends and performance increases/decreases.

Shift Calendar 
The Shift Calendar is a dynamic calendar that lets a user design and creates a shift pattern easily and quickly. The Shift Calendar stores all the information within a central database and allows the user to either edit a single day or create a new shift from scratch and replicate the pattern over a desired date range. The Shift calendar can also take into account standard days off (such as Saturday and Sunday) and still replicate the same pattern. The Shift Calendar is a highly flexible tool that allows managers to plan shift rotations with ease.

SCADA
Pet Chew Production Line SCADA System
Development of a complete SCADA system based on Proficy Cimplicity V6.1. We completely design from scratch the PLC programs and SCADA application for the complete production line, for a major blue chip brand. The system included all recipes, reports, controls, critical maintenance information and batch analysis and documentation system for operators.

ASCII Comm's to Temperature Controllers
This was the configuration of an ASCII protocol used to allow a PLC to generate and Receive Strings from a series of Temperature controllers on RS485, to assess important process information, and set temperature set points remotely. We developed and tested the PLC application in house, then delivered on site and integrated into Cimplicity SCADA system.

Flying Shear Drive Replacement
Replacing an obsolete drive with an Allen Bradley PowerFlex inverter, and developing motion program in the drive. This was then linked to a master SLC500 via a DeviceNet scanner module, and operated via a PanelView 600 operator Display. We developed the complete software package in house and installed & commissioned in house.
